In this paper, the casting design of the integrated twin-scroll turbine housing with exhaust manifold using stainless steel is investigated. Due to the complexity in its geometry and the poor castability of stainless steel, it is more crucial to set up the appropriate casting design to avoid casting defects. Gas porosity and shrinkage formation with the changes of gating systems (one- /two-side), riser conditions and pouring temperatures are examined via casting simulation and virtual castings. Simulation results show that two-side gating system produced better quality casting than that of one-side gating system, minimizing the gas content of the castings and it is also verified by X-ray analysis for the virtual castings. For the changes of riser conditions and pouring temperatures in the two-side gating system, it is found that the change of the height of two risers plays an important role in obtaining the best quality by reducing shrinkage defects.

In the present study, the effect of cooling rate on the formation of the porosity in the thick aluminum sand casting was investigated. Nowadays, due to considerations of weight and cost reduction, large scale thick aluminum casting has replaces steel frames for vacuum chambers for semiconductor production. Several thick aluminum castings were manufactured using chill with temperature measurements. The castings were inspected using 3D computed tomography in order to quantify the porosity defect density in the castings. Effects of the thickness of the chill on the porosity defect density were discussed.

The lost foam casting method was used to fabricate Al-Si alloy thin sheet specimens; the effects of chemical composition and process variables on the mold filling and mechanical properties were investigated. The mold filling capability was observed to be proportional to the pouring temperature, and both the vibration imposed during the casting and the application of a pattern coating had rather negative effects. The mold filling capability also decreased with the addition of Mg or TiB. When the Mg content increased, the tensile strength of the cast alloy was enhanced, but the elongation decreased. However, after T6 heat treatment, both the strength and the elongation were improved. TiB addition for grain refining or pattern coating did not significantly affect the tensile properties.

In this study, volumes of shrinkage and porosity of A356.2 alloys during casting were analyzed as a function of melt temperature, pouring diameter, mold temperature, and Sr content. The temperature of the melt barely affected the shrinkage and porosity formation. The pouring diameter determined the pouring rate, and it was proportional to the shrinkage, yet no relationships with the density of porosity were observed. When the mold was heated at 400℃, shrinkage and porosity in the alloy increased above the one in the mold without heating. However, the mold without heating experienced interior shrinkage and the porosity was mainly distributed near interior shrinkage. The addition of Sr to the melt resulted in more shrinkage and less porosity.

In this study, the variations of microstructures and tensile properties of Ti-(44-54)at.%Al binary alloys were investigated. The heat-treated microstructure depended greatly on their solidification structure and annealing temperature. We measured the variations of volume fractions of primary and secondary lamellar structure as a function of the heat treatment temperature in a Ti-47at.%Al alloy. The variation of ductility as a function of Al content was in good agreement with the change of fracture mode in the tensile fracture surface. It can be inferred that the variations of yield stress and hardness of γ phase in a single γ-phase field region are enhanced by anti-site defects created by deviations from the stoichiometric composition. In a Ti-47at.%Al alloy within the (α2+γ) two-phase field, the yield stress tended to be the maximum at a near equal volume fraction of lamellar and γ grains. The ductility depended sensitively on the overall grain size and Al content. The calculation of fracture strain using Chan's model indicated that the change of ductility as a function of annealing temperature was primarily determined by the variations in the overall grain size and lamellar volume fraction.

This study investigated the effects of the addition of Zn, Ca, and SiC on the microstructure and mechanical properties of Mg-Al alloys. The tensile properties of homogenized Mg-xAl (x = 6, 7, 8, and 9 wt.%) alloys increased with increasing Zn content by the solid-solution strengthening effect. However, when the added Zn content exceeded the solubility limit, the strength and ductility of the alloys decreased greatly owing to premature fracture caused by undissolved coarse particles or local melting. Among the MgxAl- yZn alloys tested in this study, the AZ74 alloy showed the best tensile properties. However, from the viewpoints of the thermal stability, castability, and tensile properties, the AZ92 alloy was deemed to be the most suitable cast alloy. Moreover, the addition of a small amount (0.17 wt.%) of SiC reduced the average grain size of the AZ91 alloy significantly, from 430 μm to 73 μm. As a result, both the strength and the elongation of the AZ91 alloy increased considerably by the grain-boundary hardening effect and the suppression of twinning behavior, respectively. On the other hand, the addition of Ca (0.5-1.5 wt.%) and a combined addition of Ca (0.5-1.5 wt.%) and SiC (0.17 wt.%) increased the average grain size of the AZ91 alloy, which resulted in a decrease in its tensile properties. The SiC-added AZ92 alloy exhibited excellent tensile properties (YS 125 MPa, UTS 282 MPa, and EL 12.3%), which were much higher than those of commercial AZ91 alloy (YS 93 MPa, UTS 192 MPa, and EL 7.0%). The fluidity of the SiC-added AZ92 alloy was slightly lower than that of the AZ91 alloy because of the expansion of the solid-liquid coexistence region in the former. However, the SiC-added AZ92 alloy showed better hot-tearing resistance than the AZ91 alloy owing to its refined grain structure.
